After replacing the complete clutch/shell package it was determined that the mainshaft wiggle was the culprit. Out comes the 4 speed and off to the shop. I am ill-equipped and uneducated on transmission rebuilds so the local know-it-all gets my money. I decided to replace 1st gear with the 2.60 ratio. The 3.0 wasnt working well with the foot clutch.

While the shop was in the transmission they had to replace a few things...

Bearings/bushings
Main race 2 over

Main Drive 4th gear
3-4 shift clutch
1-2 shift clutch
shift fork main shaft
shift fork center shaft
counter shaft
Shift pawl bushing
Shifter springs

Some of that stuff would have been serviceable but I preferred to do a full-on rebuild/refresh. My wallet is lighter but it I have a transmission that is reliable for years to come. Feels smooth and buttery. Clicks instead of clanks. And clean. Lets not forget clean.

ITS ALIVE !!!!!!!

Starts, runs, rides, stops. Its about fucking time. Damn near 2 years since the saga of Sally (at least the chapter that includes me) began. The only thing that hasn't been replaced, rebuilt, massaged or scrubbed is the front forks. Front brake to be addressed after some break in miles. I'm not convinced the seat is staying. And look beyond the blue/black front pipe. Generator had the sportster gear on it and add the shitty but new points to the mix created a hot spot. Caught it before any internal destruction.

Comments, critiques, and general razzing welcome.

Nifty "speed" holes in air cleaner. Its a Sportster CV set up with K&N filter.
Added some mounting holes and looks way better than the S&S. I had to run a 1" spacer on intake to clear outside oilers with E carb. Cleaner tucked in fairly close to tanks.

1 other issue addressed was clutch springs. The BDL set up came with 9 heavy springs. A real bitch in slow and go/stop light situations. Easy enough, pulled 3 out and foot clutch action is smooth.

60 miles of break-in/shake-down.

Sally is weeping. Leaking oil at front of engine. At first glance, it appears to be coming out at dizzy base. I spoke to engine builder and he say it might be the idler gear bolt thru hole behind generator. She's running like a champ so I will pull genny first and pookie up the spot.

I gotta say...rough-assed backroads with tight turns and ruts at intersections can be quite exiting while remembering(at the last possible moment) that the shift pattern is "reversed" and the front brake is mostly ornamental. Lets not forget the 25 degree incline at intersection with an asshole who pulled up a little too close behind me. Good times.

Thank you for saving it! A lessor man would have parted with it long ago. Looks great and hopefully you will get the leaking issue resolved.
